Joining Lightweight Materials with Ultrasonic Energy: MM-Welding®

MultiMaterial-Welding® is an innovative fastening technique that creates frictional positive connections in porous materials, sheet structures, sandwich materials, injection moldings, and pressure moldings. To achieve this, we use small pin or collar-shaped thermoplastic elements and ultrasonic energy. The ultrasonic energy partially liquifies the plastic elements. When hardening again, they create a strong functional connection in lightweight materials – all within a fraction of a second.

MM-Welding® Product Overview

LiteWWeight® Pin

Visualisation of an MM-Welding LiteWWeight Pin installed in a lightweight, foamed honeycomb structure.

This is a range of fasteners designed to create fast and strong connections in sandwich structures with honeycomb or similar patterns. The LiteWWeight Pin is ideal for foamed honeycomb structures and porous building components; it allows for one-sided access in the assembly process. Typical applications include loading floors, parcel shelves, or roof panels.

Features:

  • Full integration into the substrate is possible
  • High pull-out forces of more than 1,000 N with deep integration into the HCB material
  • No pre-drilling necessary in most cases
  • Piercing of thick decorative materials is possible
  • Can be placed directly at the edge of the material

The LiteWWeight Lotus is a fast, reliable joining system for fiber components and textile structures. Typical applications include car floor cladding, heat shields, wheel arch liners, roof lining, and NVH.

Features:

  • Very fast cycle times
  • Suitable for woven and non-woven structures
  • High strength due to intensive integration in the fiber matrix
  • Simple and more complex 3D geometries (as the direction of movement of the fastening element is only in the z-direction)
  • Ideal integration into textile structures is possible

LiteWWeight® Lotus Abalone

A black MM-Welding LiteWWeight® Lotus Abalone fastener for installing the clip component of floor mat fasteners in cars

The LiteWWeight Lotus Abalone considerably accelerates the assembly of the male clip component of floor mat fasteners. No punching or cutting is required and there is no need to join two separate components. This clip can also be attached to the floor/carpet after the sound insulation has been fitted.

Features:

  • Reduction in cycle time
  • Cost savings due to the faster, simpler process
  • Single piece solution
  • No pre-hole required, so no drilling tolerances and no risk of the hole becoming too large and the clip coming loose
  • No risk of the foot mat moving
  • Full-surface sound insulation is possible on the back
  • Eliminates the risk of water/moisture leaking out of the hole through the carpet
  • Only one-sided access necessary

LiteWWeight® zEPP

A MultiMaterial-Welding LiteWWeight zEPP fastener in front of a cut out of an installed fastener in yellow styrofoam

The LiteWWeight zEPP is an efficient fastening technology for all expanded polypropylene (EPP) materials. It covers a broad EPP sealing spectrum and creates stable screw-on points, even at critical points. The LiteWWeight zEPP is a great solution for EPP components in logistics and transportation, for functionalizing HVAC and NVH constructions made of EPP, and for demanding mobility and automotive applications.

Features:

  • High pull-out strength thanks to optimal anchoring with the EPP material
  • Very high torque transmission is possible thanks to MM-Welding’s special “anti-turning” geometry
  • Complete integration into the substrate
  • Positioning is also possible on the edge of the material
  • Low overall height of the fastener increases design freedom
  • Applicable for all density ranges
  • No pre-drilling necessary

LiteWWeight® Double Pin

A black MM-Welding LiteWWeight® Double Pin for fastening into polypropylene honeycomb panels, enabling to even create a metal thread in these structures

This fastener creates a strong connection point that can be designed for plastic direct screws with a metric internal thread or even a through-hole. It consists of a sleeve, a slider, and an optional metal insert, which can be selected to suit the application. This fastener is ideal for connecting lightweight sandwich panels made of aramid, polypropylene, and more.

Typical applications include polypropylene honeycomb panels: the internal cavities there make it difficult to install standard fasteners such as screws, because they don’t have a structure to hold on to in the honeycomb. The LiteWWeight Double Pin is designed to attach strongly to this type of material, and if necessary, even allows for the inclusion of a metallic thread.

Features:

  • Highly versatile: can contain a through-hole, a threaded hole, or a metallic insert (M3–M8)
  • High strength thanks to the form-lock with the top layer and welded connection with the bottom layer
  • Full integration into the substrate is possible
  • Deep integration into the HCB material enables higher pull-out forces of around 2,000 N

InWWerse® Fastener

A metal MM-Welding InWWerse fastener to securely anchor threaded substrates to thermoplastic materials

The InWWerse® Fastener securely anchors threaded substrates to thermoplastic materials. The substrate material, fastener, and process control can be coordinated in such a way that no marks are visible on the opposite side, even with low wall thicknesses. Thus, the InWWerse Fastener is ideal for fastening decorative and structural parts within the automotive, aviation, or rail industries.

Features:

  • High strength even with low wall thicknesses
  • Ideal for thermoplastic polymers with or without reinforcement
  • Creates an immediately loadable connection point on thermoplastics
  • No pre-hole or through-hole required
  • Strong form locking due to innovative crater-shaped design

InWWerse® Disc

Close-up of an MM-Welding InWWerse Disc fastener to connect conventionally non-weldable plastic components, without leaving marks on the opposite side

The InWWerse® Disc is a fastening solution to connect conventionally non-weldable plastic components. It can be used to fasten dissimilar thermoplastics as well as very thin materials (<2.5 mm) without creating marks. Even with such thin wall thicknesses, the InWWerse® Disc does not create a “read-through effect.” This is the ideal fastener when conventional ultrasonic welding reaches its limits and bonding is not an option.

Features:

  • Fastening of thin-walled polymer components without affecting the opposite surface
  • High strength even with low wall thicknesses
  • Ideal for thermoplastics with or without reinforcement
  • High process reliability
